For my senior design, I optimized the geometry of a 3D printed foot cast using Ansys Topology Optimization. The process included characterizing the loads that the cast would experience, making a CAD of a cast that would fit my foot, applying the loads to the cast in Ansys, selecting portions of the cast to exclude from optimization, and then running Ansys Topology. After the cast was optimized, I made modifications to make it wearable and then 3D printed the finished cast to see how it fit me.
This chart shows the different loads that our cast needed to withstand, as determined by my research. Because each load could act in both directions, there were two Ansys simulations conducted.
